sense i have sometime to work on my suit, i have a few questions.
I want the DP97 sides to flare out more,instead on having that narrow look. Will putting the visor in solve this, if not,then what can??? what adhesive did you use for installing the visor? What color green did you use to repaint the whole helmet? what is the length and width of the chest marking? Jaster what is the length of the barrel for the extended EE-3?
Iam sure i will have more questions,but i want to try to have a uniform look with the rest of my fellow mandalorians.

You need to heat the helmet up with some hot water then wedge a 9+" bar or something on the inside to make the flare. What you have to worry about is the ears of the helmet bending as well. You don't want two outward pointing bananas for ears right? Tou could use 2 plates (1"x4") and put them where the bar touches the sides. This should keep the ears straight.
My DP 95 had a pretty big warp in the back and despite heating, reforming and cooling, I can't get the bugger to stay.
p.s. I screwed my visor in. Huge hassle!!!! I've heard that hot caulk glue guns work well. The cloudy glue not the cheapo clear glue sticks.

ok,there is a crack on the lower side next to the left ear piece. How will the fiberglass react to boilin water?
how much of the helmet should be in the water and for how long?

Sorry, was this a fibreglass or a regular vinyl DP bucket?

I don't think that fibreglass flexes all that well even under heat. The real danger is the fibreglass peeling away from the vinyl when the vinyl moves.

I gotta agree with . You might want to heat it up and shape it before you make your repairs. THat way you have it the shape you want and you can reinforce the entire bucket with fiberglass which will ensure that it will not loose it's shape. Just make sure you lightly sand the inside of the helmet and repair area before applying the fiberglass.

well, i got ahead of myself and fiberglassed the cracks and put in the visor. I do have it wider,however the back is square,and the fiberglass is pealing a little bit.Also, i did what "I" could do on the flat dome.
atleast i have plenty of fiberglass around.
Iam sure your advice will help out others who come here.

Have you tried bondo?
FG is a much better material, but bondo might work as well.

Well, since the DP 97 didnt workout, I have to save up for a Fiberglass helmet. That will delay any progress on my suit and pics for the member page.
Lesson learned, save up for a GOOD helmet! lol
